Engine turbocharger control valve removal

The key switch is in the "OFF" position.

Disconnect the electrical harness from the turbocharger control valve.

To remove the joint, place your index finger on the joint release device, put your thumb on the joint, and press the release device with your index finger as shown in the figure.

Press in on the release device and grasp the plug and pull firmly to remove the connector as shown.

Vent air from the turbocharger control valve supply pipe.

Remove the air line from the turbocharger actuator and air supply.

Remove the mounting screws.

Discard the gasket.

Check if you can continue to use

When using compressed air, wear suitable goggles and a face shield. Flying debris and dirt can cause personal injury.

It is normal to hear a small amount of air leaking from the turbocharger control valve. Do not replace the turbocharger control valve in this case.

Inspect the air line for cracks. Replace if the air line is cracked.

Check the air pipe for foreign matter or water.

Clean the air lines with compressed air.

Do not use any type of thread sealant or threaded tape on the air pipe. Sealant can cause contamination or malfunction of the turbocharger control valve.

Install two mounting screws.

Torque: 24 nm [212 in-lb]

Connect the electrical wiring harness to the turbocharger control valve.

Install the turbocharger actuator air tube to the turbocharger control valve using a new ferrule.

Torque: 18 nm [159 in-lb]

Install the OEM air supply tube to the turbocharger control valve.

Start and run Cummins ISB5.9 G CM2180 engine. Verify that it works.

Check for air leaks.

Resistance check

Note: This sensor has no testable resistance limits. If the sensor is suspected to be malfunctioning, swap the positions of the two knock sensors and check if the malfunction "reproduces" on the other sensor.

Disconnect the OEM harness connector from the ECM. Disconnect the OEM wiring harness from the transmission shift adjuster. Set up your multimeter to measure resistance.

Insert a test lead into the transmission shift adjuster signal contact pin of the OEM harness connector. Connect the crocodile clip to the multimeter test lead. Insert the second test lead into the signal stylus of the transmission shifter harness connector, and connect the clip to another multimeter test lead. Measure resistance.

The multimeter must display measurements (closed) of 10 ohms or less.

If the measured resistance is greater than 10 ohms, there is an open circuit in the signal wire. Repair or replace OEM wiring harness. Refer to the OEM Troubleshooting Manual.

Repeat the resistance check for the loop wires. Measure the resistance between the transmission shift adjuster circuit stylus of the OEM harness connector and the transmission shift adjuster circuit stylus of the harness connector.

The multimeter must display measurements (closed) of 10 ohms or less.

If the measured resistance is greater than 10 ohms, there is an open circuit in the return wire. Repair or replace OEM wiring harness. Refer to the OEM Troubleshooting Manual.

Check for short to ground

Disconnect the OEM harness connector from the ECM. Disconnect the OEM wiring harness from the transmission shift adjuster. Set up your multimeter to measure resistance.

Insert a test lead into the transmission shift adjuster signal contact pin of the OEM harness connector. Use another multimeter test lead to contact the Cummins ISB5.9 G CM2180 engine block to ground. Measure resistance.

The multimeter must display a measurement value (open circuit) greater than or equal to 100 kiloohms.

If the measured resistance is less than 100 kohms, the signal wire is shorted to ground. Repair or replace OEM wiring harness. Refer to the OEM Troubleshooting Manual.

Repeat the check for the loop wire for a short to ground. Measure the resistance between the transmission shifter circuit contact pins of the OEM harness connector and the Cummins ISB5.9 G CM2180 engine block ground.

The multimeter must display a measurement value (open circuit) greater than or equal to 100 kiloohms.

If the measured resistance is less than 100 kohms, the return wire is shorted to ground. Repair or replace OEM wiring harness. Refer to the OEM Troubleshooting Manual.

Check for shorts between the pins

Disconnect the OEM harness connector from the ECM. Disconnect the OEM wiring harness from the transmission shift adjuster. Set up your multimeter to measure resistance.

Measure the resistance between the transmission shift adjuster signal contacts in the OEM harness connector and all other contacts in the connector.

The multimeter must display a measurement value (open circuit) greater than or equal to 100 kiloohms.

If the measured value is less than 100 kohms, there is a short circuit between the signal lead and any other stylus that is closed. Repair or replace OEM wiring harness. Refer to the OEM Troubleshooting Manual.

Check for short to external power

Disconnect the OEM harness connector from the ECM. Disconnect the OEM wiring harness from the transmission shift adjuster.

Set up your multimeter to measure DC voltage (VDC). Turn the key switch to the ON position.

Insert the test lead connected to the positive (+) test lead of the multimeter into the OEM harness connector gearbox shift adjuster signal stylus. Ground the multimeter negative test lead to the Cummins ISB5.9 G CM2180 engine block and measure the voltage.

The voltage must be 5.5 VDC or less.

If the voltage is incorrect, there is a short circuit between the signal lead and the external power source. Repair or replace OEM wiring harness. Refer to the OEM Troubleshooting Manual.

Repeat the check for short circuit to the external power source. Measure the voltage between the gearshift selector circuit contact pins of the OEM harness connector and the Cummins ISB5.9 G CM2180 engine block ground.

If a voltage is present, there is a short circuit between the return lead and the external power source. Repair or replace OEM wiring harness. Refer to the OEM Troubleshooting Manual.

Resistance check

When servicing electrical connectors, to prevent contact pins from expanding and damaging the connectors, you must use the correct leads and / or Cummins® approved circuit test tools.

Disconnect the OEM harness connector from the ECM. Disconnect the OEM wire from the starter motor lock or OEM relay. Set up your multimeter to measure resistance.

Use another test lead to contact the starter motor to lock the relay signal / 1 switch output relay signal terminal. Measure resistance.

The multimeter must display 10 ohms or less (closed circuit).

Check the circuit stylus. Insert a test lead into the starter motor lock relay signal / 1 switch output relay circuit contact pin of the OEM harness connector, and then connect the alligator clip to the multimeter test lead. Use another test lead to contact the starter motor to lock the relay signal / 1 switch output relay circuit terminal. Measure resistance.

The multimeter must display 10 ohms or less (closed circuit).

If the circuit is closed, still check for shorts between the contacts.

If the circuit is not closed, there is a connection failure or an open circuit in the harness.

Check for shorts between the pins

Check if there is a short-circuit between the starter motor lock relay signal / 1 switch output relay signal contact pin and all other contact pins in the OEM harness connector.

Disconnect the OEM harness connector from the ECM.

Set up your multimeter to measure resistance.

Disconnect the starter motor lockout relay or OEM relay from the OEM harness.

Insert a test lead into the signal stylus of the OEM harness connector, and connect the alligator clip to a multimeter test lead. Insert the second test lead into the first contact pin of the OEM harness connector, and connect the alligator clip to another multimeter test lead.

Measure the resistance between the signal stylus and all other styluses in the connector one by one.

The multimeter must display greater than or equal to 100 kiloohms (open circuit) at all contact pins.

If any inspection between the styluses shows a closed circuit, there is a short circuit between the styluses measured as closed.

Repair or replace OEM wiring harness. Refer to the OEM Troubleshooting Manual.

Disassembly

Disconnect the sensor from the Cummins ISB5.9 G CM2180 engine harness. Turn the locking tab to the side. Push the button toward the rear of the connector and remove the connector from the sensor.

Remove the sensor by turning it counterclockwise.

Turn clockwise to install the new sensor.

Torque: 14 nm [124 in-lb]

Connect the Cummins ISB5.9 G CM2180 engine harness to the sensor. Slide the locking tab aside to lock the connector to the sensor.

If the circuit is not open, there is a short to ground in the power leads.

Repair or replace Cummins ISB5.9 G CM2180 engine harness. Refer to steps 019-043 in Section 19.

Check for shorts between the pins

Disconnect the Cummins ISB5.9 G CM2180 engine harness ECM connector 1 and ECM power connector from the ECM. Disconnect the air intake resistance sensor from the Cummins ISB5.9 G CM2180 engine harness. Set up your multimeter to measure resistance.

Measure air intake resistance from Cummins ISB5.9 G CM2180 engine harness ECM connector No. 1 +5 VDC power stylus to all other pins in this connector and all of Cummins ISB5.9 G CM2180 engine harness ECM power connector Resistance between styluses.

The multimeter must show that all contacts are open.

If, during any inspection between styluses, there is no open circuit, then there is a short circuit between the styluses tested.

Repair or replace Cummins ISB5.9 G CM2180 engine harness. Refer to steps 019-043 in Section 19.

Measure from the air intake resistance circuit stylus in Cummins ISB5.9 G CM2180 engine harness ECM connector to all other styluses in this connector and all stylus in Cummins ISB5.9 G CM2180 engine harness ECM power connector Between the resistance.

The multimeter must show that all contacts are open.

If, during any inspection between styluses, there is no open circuit, then there is a short circuit between the styluses tested.

Repair or replace Cummins ISB5.9 G CM2180 engine harness. Refer to steps 019-043 in Section 19.

Lift the locking tab and remove the connector from the sensor.

Remove the sensor by turning it counterclockwise.

installation

Turn clockwise to install the new sensor.

Torque: 14 nm [124 in-lb]

Push the harness connector into the sensor until it locks.
